Cylindrical shells are frequently used in industrial constructions, for example in pipes, towers and masts and are often subjected to fatigue loading. Two common welded constructional details were studied: i) detail 1, the wall thickness transition with a circumferential butt weld and ii) detail 2, the welded ring stiffener. Both details are loaded with axial stresses due to N and/or M. In the new Eurocode prEN 1993‐1‐9:2021 three different fatigue design stress methods are provided in general. For these two constructional details, beside the modified nominal stress method, the hot spot stresses and effective notch stresses are determined with Finite‐Element‐Analyses, with variation of geometric parameters, like shell thickness t, radius‐over‐thickness‐ratio, t 2 /t 1 ‐ratio at the thickness transition and thickness t s of the ring stiffener. Stress concentration factors for the different fatigue design stress methods are presented and the influence of the geometric parameters are investigated. Especially the difference between a plate with an infinite radius‐over‐thickness‐ratio and the pipe with a finite radius‐over‐thickness‐ratio is shown. Also, the influence of the shell thickness is investigated. For comparison of the three different methods the utilization factors of the hotspot stress method and the effective notch stress method are compared with those of the modified nominal stress method. A recommendation is given, which design stress method is appropriate for the two studied details, depending on the geometric parameters.
Hydroelectric power plants usually have penstock manifolds near the powerhouse, including individual bifurcations to provide several turbines. These steel constructions have numerous vertical supports and are designed based on linear elastic behaviour, leading to very small allowable settlements at the supports. For a representative built manifold, with five bifurcations (six branch pipes), the elastic-plastic load capacity was studied in detail, assuming dead load, internal pressure and increasing settlements at the supports. Different settlement patterns were studied. The development of plastic zones was analyzed, depending on the rate of settlement. Due to the high bending stiffness of the penstock manifold, the penstock detaches from the single supports due to the settlement, leading to a significant redistribution of the vertical reaction forces at the supports. The comprehensive calculations show adequate robustness of the penstock manifolds, even though in case of very high settlements at the supports. Due to the significant redistribution of the reaction forces at the supports, these vertical supports must have an increased bearing capacity, in comparison to the reaction forces due to dead load and internal pressure based on linear elastic analyses.
Thrust rings are a component of penstocks and have to transfer the longitudinal forces of the steel pipe to the surrounding rock mass. Longitudinal forces occur primarily due the pressure loads at valves or at pipe covers. Within this paper, the realistic load bearing behaviour of different penstocks geometries with multiple thrust rings is presented, including constraining effects due to internal pressure and temperature Results are shown with and without friction effects between steel pipe and surrounding concrete and are based on numerical FE analyses. In addition, a simple 10 beam model (design model), developed by the authors, is presented. The forces at the thrust rings are compared between both models. It is shown that also for different load combinations the simple 10 beam model gives accurate results for practical application. The FE study also shows, that always the load combinations with the constraining effects due to internal pressure and temperature must be analysed -a superposition of the results of the individual load cases leads to misleading results.
Pipe structures for steel hydraulic engineering and steel masts are often susceptible to fatigue. For two very common constructional details, i) thickness transitions at circumferential butt weld with varying bevel angle and ii) ring stiffener joints (outside stiffeners) and pipe flange joints, tabulated hot spot stresses are presented and the accurate fatigue verification is shown. The tabulated hot spot stresses are also suitable for an elastic verification in the ultimate limit state. The background for the presented nomograms to determine the hot spot stresses, available for axial loads Delta n(x) and also for circumferential stresses Delta sigma(phi) due to internal pressure Delta p(i), is presented. Two examples show the procedure with the developed nomograms in practice and also show the accuracy compared with the presented numerical FE-results.
Penstocks in hydro power plants have a very long working life. They can have high pressure variations during service life, especially in pumped storage power plants caused by the dynamic pressure. Therefore, the fatigue design can be a dominating factor in the design of penstocks. In this paper, two common used construction details in penstocks are investigated with the nominal stress and the structural hot‐spot stress method for fatigue verification. The investigated construction details are: i) a wall thickness transition of the penstock with a weld along the circumference and ii) a ring stiffener welded to the penstock. The results of the different methods for fatigue verification for these two construction details are compared with each other, with variation of different geometric parameters. Also an analytical solution for the stresses in the hot‐spot for the two construction details, based on the semi‐membrane theory of cylindrical shells, was developed. Based on that stresses, stress concentration factors k HS are calculated and are available for practical applications in form of presented Tables in this paper. With the calculated stresses by the semi‐membrane theory in the hot‐spot it can be shown, that they are nearly equal to the hot‐spot stresses of a Finite‐Element‐Analysis, based on the IIW recommendation. Finally, a recommendation for fatigue verification of the two common details in penstocks is given.

External pressure is often the decisive load case for empty hydraulic pressure shafts for calculation of the wall thickness of the steel liner. Due to large diameters and thin wall thicknesses the steel liner is susceptible to shell buckling under external pressure. Therefore, the steel liner is often stiffened with circular rings having a rectangular cross section. In the Sixties of the last century comprehensive research activities started, including tests, and analytical formulae were developed for the design. Basically, these formulae are still used nowadays for the dimensioning of the ring stiffened steel liner. This paper sums up the analytical design rules for ring stiffened steel liners, which are very complex and not easy to handle. Two different verifications for buckling of the ring stiffener and for buckling of the cylindrical shell between the rings are necessary. The combined buckling behaviour of the ring stiffeners and the cylindrical shell between the rings can only be performed with a 3D-FEM analysis, which is also presented in the paper for different steel liner geometries used in practice. The distance of stiffeners ering is also varied. The results of the FEM analyses are compared with the current design rules. Due to the lack of accuracy of the analytical design rules, a new design model is presented in detail, using the results of the numerical analyses.
During inspection work, when the pipe is empty, a thin-walled steel pipe is susceptible to shell buckling due to external pressure. Comprehensive research activities, including tests, began in the 1960s, and analytical and empirical formulae were developed for design. Some of these different analytical design concepts are presented in the first part of the paper, and their results are compared for the whole range of pipe slenderness in practice. Afterwards, the results of extensive numerical calculations are shown. These deal with different imperfections in practice and are not considered in the current design solutions. In addition, the effect of the radial flexibility of the surrounding rock mass has been studied - an issue ignored up to now. All these results are compared with the design formulae in practice. It is therefore possible to conclude the paper with an appraisal of the individual solutions in practice and sum up appropriate design rules for external pressure.
The transfer of axial loads in penstocks to the surrounding concrete and further into the rock was studied within a recently finished research-project. The traditional way is to use thrust rings for the axial anchorage of penstocks in hydropower-plants. A new idea is to transfer the axial loads without thrust rings, only considering friction between the steel pipe and the concrete. This approach is only applicable for the combination of axial loads and internal water pressure. The Austrian company TIWAG carried out measurements in a part of a newly built penstock without using thrust rings to determine the strains and displacements due to axial loads and internal pressure. The aim was to identify the behaviour due to the axial loads in the pipe and also the friction coefficient between the steel pipe and the concrete, based on additional numerical analyses. This paper gives an overview of the measurements and the comparison with the accompanying Finite-Element-Analysis. After that in a numerical-parameter-study the pipe thickness, the modulus of subgrade reaction of the rock and the friction coefficient between the steel pipe and concrete was varied to get an overview of the behaviour. Within this numerical-parameter-study also the load carrying behaviour with additional thrust rings, considering also their axial flexibility, was compared. Finally a design model for the distribution of the longitudinal stresses in the pipe and for the displacements at the end of the embedded pipe was developed, as a result of the parameter study. This design model is easy to handle and gives very accurate results for the displacements and the longitudinal stresses of the penstock without thrust rings under axial loads and internal pressure.
The load-carrying behaviour of thrust rings for the transfer of axial loads from the penstock to the bedrock was studied recently. Based on the laboratory tests of the pipes, finite element models (FEMs) were calibrated in order to investigate large-scale thrust ring configurations. A simple design model was developed based on a parametric study, considering practical dimensions. This design model covers the calculation of stiffness, ultimate load-carrying capacity and stress distributions in the elastic range, and is presented in this paper. In addition, complex load-carrying behaviour is demonstrated in an example and the background of the design model is shown in detail. Finally, the distribution of longitudinal force in the case of several thrust rings was investigated, leading to a simplified design rule for the most highly stressed thrust ring.
